Cosmic chrome you say? hmmm... sounds interesting. I expected that the plating would flake anyway like the originals did so eh... that's the way it goes. If products improve and we can find a plating that holds then awesome.

I am experimenting with different types of rubber and I think I found the right stuff for the gloves and a different stuff for the shoes. I actually cast them backwards so our shoes came out a little softer than I would like.

I do hope to offer them up. I would like to test some plating before I offer them in case I need to try a different rubber. I need to get a set to Chris so he can throw them in with his next batch to experiment emoticon ... since I probably won't have a batch to send to be plated any time soon.

So we had to rush this project so there was little time to document, organize, and update so I'll just blaze through some progress shots


Getting the knees to function like they did in the movie wasn't as bad as I thought:

We created a leg bracket that fastened inside and allowed the legs to hinge:

We found a rubber mat that is a dead on match to the original:

Finding the process to make the feet and hands like the ones used from ESB on. We ended up running out of time so we couldn't put these to the test. We made some vac-formed shoe covers and went with the ANH version for the feet, which worked out great!

Fresh out of the molds with a gold powder dusted into the mold:

Putting our Vac-formed shorts to the test. We kinda rushed these so they didn't get trimmed out in the nicest fashion. We did cut about 3" off the legs though. With a coat of primer on them:

They used Vac-formed shorts in ANH and switched to rubber shorts in ESB. After actually testing them now I believe the shorts would be better if they were only fastened at the top mechanically instead of being glued all the way down. With overlapping and gluing them all the way down they are really rigid and make it tough to walk. After watching ANH and seeing how they flexed in the movie I don't think they were glued. I think they were only overlapped and fastened at the top. We'll add that to our list of upgrades and experiments.

Believe me I really didn't want to paint the suit cause it kinda looks fake to me but it makes me more excited to see it, learn from it, cast another suit, fix all the issues and make the uber accurate, clean version to be plated!!! emoticon

I really want to cast up another suit and fix all the problems so I can have a metalized suit... ahhh... emoticon oh well, the months will go by faster than we know so it will happen eventually.
