Narrow resin head - options for mods?

Okay, got home to a stunning ZORG resin 3PO head.
It really is a work of art - poyurethane resin outer - smooth, flawless like porcelain. Inside GRP (fibreglass) - adds strength. The two halves fit together perfectly.

Now - to try it on..

The BACK fits on fine. I squish my ears inside the 'ear boxes' and it sits on there just fine.

The front - *THUNK!* doesn't. It's stopping at my cheekbones. This is unfortunate - I can't lose weight on my skull! So that's not going to work. argh!

Now, my options:

1) Modify the front *and* back to be wider and accomodate my face.

This is of course difficult and tricky, and risks changing the shape of the face slightly.. The back can probably be widened (as it has to overlap the front) with little problem, but the front would need, I imagine:

Cut a slit from chin to neckline
Heat the face and cheeks with a heat gun and pull the halves wider.
Brace the gap and allow to cool.
Then try on for fit, then measure the aperture and adjust the back shell to fit the front.

Or Option #2: Sell the resin head and go fo the ABS version.

Or Option#3: Obtain a resin head from an alternative maker if it is wider at the cheekbones area?

I need advice. Can anyone knowledgeable please advise me?

I currently have one of the abs heads and am working on modifying it, BUT I have heard rumors that starbuckcylon is working on a new rotocast head that is slightly bigger to accommodate normal/bigger heads. Word is that they might be available in a month or so. Keep an eye open in the parts department.

Thanks guys, starbuckcylon told me in an email he was working on it too. I'll wait a few weeks before deciding what to do. but I might get my zorg widened ever so slightly, probably by a professional fibreglassing model shop - if they feel confident it can be done without distorting the facial expression.

I did not even fit the back side of the helmet, so I bought the ABS version. It is bigger in the sense that the front of the helmet is "flexible" to a certain degree. However, while the front can flex, this also means that you have to open up the "horse shoe" on the back of the ABS helmet. But since it's a kit consisting of separate ABS and resin parts, it's easier to modify than if the whole fiberglass helmet.

I hope my blog can be of some inspiration, the link is provided below.

I have found myself with two Threepio heads... One is the new starbuckcylon large rotocast. It's for sale if anyone is chasing one.
